Five Things A Production Line Has Never Managed
Four stitch lines run right across the crown, not just around its edge, holding the interlining flat over the whole panel. It is why the crown still stands up in year five instead of folding down against the head. Twenty-five minutes, freehand, no marking.
Built around a formed insert that springs back after it is bent, so the cap survives a coat pocket. The cheap version uses pressed card: it takes a crease the first time it folds and keeps that crease for good.
Stitched all the way around instead of cemented at four points. This is what decides whether a cap is still comfortable at hour four, and it is the first thing to let go on a glued cap.
A set crown height at the front so the cap sits with a line rather than lying flat on the skull. It comes straight off the 1911 pattern card, and Ernie has never adjusted it.
A leather strap and a real metal buckle, not elastic and not a plastic slider. A head measures differently in January than in June, and elastic gives out long before leather does.

A note on handmade variation: Each cap is cut from a different part of the hide, so grain, depth of colour and the exact set of the crown vary slightly from one to the next. Two caps in the same colour will not be identical. That is the difference between a hide and a print.

When the floor was emptied, Ernie Doyle bought the patterns and two machines at auction for four hundred dollars — nobody else bid. He has cut on them alone ever since. Last November he was diagnosed with macular degeneration, which takes the centre of the visual field. Four freehand quilt lines is the one step in a cap that cannot be marked out first. He sewed all winter to get ahead of it and finished two hundred and six. When they are gone, there is no next run.
